Not sure if I'm missing something but the fit seems way off when I position the leadscrew gear so it engages with the PF drive gear.

Attached are some pictures that can hopefully explain better than my words. I used electrical tape to mask of the unused keyway so you can see just how little is engaged with the collar.

Show the top where it's attached to the table. The problem may be there. I think my PF is similar.

I can see the issue but can't tell what's causing it, Post some pictures a bit further back, showing the whole set up.

Hopefully this helps

The only solution I can think of is to drill and tap the holes that connect the powerfeed to the larger aluminum bracket closer to the table so that the leadscrew gear and collar fit correctly on the leadscrew. Hopefully I'm just brain dead and not seeing something obvious. I didn't see any paperwork that mentioned doing this.

Yours looks a bit different than mine. These units have a clutch that engages and disengages as you turn the feed on and off. Take a look underneath and see how it works. Make sure any mod you make doesn't disable that clutch. The clutch is important for stopping the feed at a precise spot and for cranking the table by hand.

Can you leave out the bracket that overlaps the table top?
Unfortunately that bracket is what attaches the PF to the table with 2 clamping bolts. Even if I did find a work around, I'm pretty sure I still wouldn't have full engagement of the lead screw key.

Got my hopes up but just ran into the shop to check and the drive gear is fixed so the clutch mechanism is somewhere inside the PF.

You're better off with the clutch inside the unit as now you can do your mods without screwing up the clutch. Looking at your setup it seems you installed everything right. I think your PF was made for a slightly different machine.
