Clamping diameter question

Just got a new Vstrom DL1000 and according to the forum over there one of the first/best things to do for the bike is to add a fork brace. There are aftermarket versions available but I happen to have a piece of rectangular tube aluminum that I might be able to built one out of.

One guy has built one on there by cutting the holes first then cutting the piece in half lengthwise. This leaves a gap between the two halves as they are clamped to the forks. My idea was to mill and mate the two halves flush then cut the holes (then do all the finish/polish work). I am thinking that I want to slightly undersize the hole to make the clamp solid while still having the two halves flush against each other.

The forks are about 3 - 4 inches in diameter (haven't done an exact measurement yet) and I was thinking of shooting for say .003 undersized but was wondering if as much as .005 would work (easier to not "oversize" that way... too big a hole and it's scrap aluminum)
